I made a mold of my daggerboards, I thought I would share how I made the mold.

I took two 1/2 pieces of ply wood and cut out the rough shape of the foil. I then smeared them with thickend epoxy and stuck the foil in between so the 1/2 inch edge of the ply was touching the board. Once they hardened I had a pretty good copy of the foil shape, in two half parts. I then cut 100 MDF pieces the same size as them ply wood and ran them all throught my router table with the original plywood template as the template for my router bit with a pattern making bit on it (ball bearing on the bottom.) I made a simple jig to make this go faster.

I then stacked all the mdf on end and glued them together on a larger piece of ply. Sand lightly, paint with gloss paint.

I assume that you are going to make 2 half moldings and join them on the center line. Are you going to 'bog' the void or do some sort of flange join?

Bill, have you considered using the board itself, combined with a parting fence, as the plug for the mold? Making two individual halves can lead to alignment issues if you plan on joining the halves in the mold. It will also save you all that finish work on the MDF plugs.

I started down the path of using the board as a plug and then stopped.

Whats the parting fence made of? Glass? Do you have to flip the plug and move the fence over the width of the fence to make the other side?

I made that fence out of some Lexan that I had leftover - I scribed the profile of the boat in the lexan and then trimmed it to fit. That thin "formica" stuff you can get at a home improvement store works great (and is much cheaper). I used modeling clay to seal the joint between the fence and the hull - but I've since learned that Bondo works much better (fill the void, remove the fence, sand bondo flat with top of fence, reinstall fence). Once flipped over, the fence pulled away with ease, I trimmed the edges of the raw glass, coated with wax and PVA, and made the other half of the mold.

oh yeah, and I cut up a couple of rubber corks and hot-glued them to the fence. This left big tapered dimples in the first half of the mold. Once fence and corks removed, the opposite mating side filled in those tapered holes leaving alignment nubs to perfectly align the two mold halves for joining in the mold.

I just take the parting fence off and then flip the Plug ( A-cat Plug in my case) and the half mold over and support them. I don't separate the plug from the mold untill the second half mold is made.
Nice plug/mold Jake, is that a 1 meter RC boat?

Me either - i don't separate the plug from the mold until both halves are made.

Yes, it's a 1 meter r/c boat (US 1 Meter)...sails like a dream! it has a 4lb lead bulb on a 14 inch carbon strut/foil...total weight just under 6lbs. The next several will be slightly lighter overall (same bulb).

Thanks! yes. We're getting ready to start building our own fleet of them here this summer. That was the prototype that was designed in 3D using Solidworks. Balanced pretty well out of the box - only need to move the bulb back about 1/4".

So, Jake if you don''t mind me asking what was your layup schedule? Did you use 3K carbon or glass, and did you use a core.
I don't want to turn this into a RC thread, but the technology you used can be applied to Cat (or any boat) parts making.

Back to the subject.
This link is to an interesting PDF file on how to make

The direction now in A-class seems to be moving to CBs with a cord length of about 150mm and a thickness of 10-14%, I don't know of the foam can be cut to those dimensions over the span of 1.25 meters, but it might be worth a try.
I think I would Vacuum bag it (let the bag hang down outside
the mold and use the thinest bleeder/breather I could find)
then clamp the hole thin together.
